Rust & Bodywork: Where They Rot

With any 1960s Italian sports car the bodyshell is the car — and rust is the mortal enemy.

The Giulia Spider's monocoque was steel, built in Italy a long time ago, and there is barely a panel on it that cannot rot. Knowing where to look is the difference between a car worth restoring and a trap that will quietly swallow more money than it will ever be worth. Why they rust

Unitary — monocoque — construction means the body is the structure. There is no separate chassis underneath to carry the loads if a sill gives up. Rust on a Giulia Spider is therefore never merely cosmetic: a rotten box section is a weakened car, and a car that has been welded badly is a weakened car that also lies about it.

The mechanism is dull and entirely predictable. Mud and road salt collect in box sections, seams and crevices, they hold moisture against bare steel, and the steel obliges. On the earliest cars primer went on after some of the assembly had already been done, which left traps that were never properly protected and which rot cheerfully from the inside out, long before anything shows on the paint.

Sixty years on, the honest position is this: there is no such thing as a rust-free original car. There are cars that are rusty and cars that have been properly repaired. The quality of that repair — the metal used, the joints, whether the cavities were re-protected afterwards — is what separates a good car from a bad one.

Where to look

  • Sills and rockers — the big one. They are structural, in three layers: inner, middle and outer. The middle rocker runs behind the A and B pillars and back to the wheel wells, which is precisely where nobody looks. Sill condition largely determines both the integrity of the shell and the value of the car.
  • Floors — the cabin floorpans and the boot floor. Lift the carpets and the mats, every time. Flakes of rust or damp underlay tell you more in ten seconds than the seller will in ten minutes.
  • Front crossmember and chassis legs — the crossmember beneath the radiator, and the box-section legs running back from the engine bay. Both are structural and both are expensive.
  • Wheelarches and the lower wings — the classic mud trap, and often the first place a previous owner reached for filler.
  • Jacking points, the battery tray, the footwells, the screen surround and the firewall — smaller areas individually, but a rotten jacking point is a warning about the sill it hangs from, and a rotten battery tray is usually acid as well as water.

The rule of thumb worth carrying in your head: the lower six inches of the whole car, plus anywhere water can sit.

Reading a car

Soggy carpets are a red flag and should be treated as one. They point to rust beneath, and they almost always point to a leaking or ill-fitting hood above — see the soft top, weather sealing and water ingress for the cause rather than the symptom.

Be wary of a fresh respray. It is not automatically sinister, but new paint is the cheapest way to hide filler and botched repairs, and the shiny top surface is the least informative part of the car. A magnet, a decent torch and a proper look from underneath will tell you far more than a walk round in the sun. Get the car up if you can, and run your eye along the sill seams from end to end.

Structural sill and floor repair is skilled, time-consuming work. A car with sound, correctly repaired structure commands a strong premium over one that is shiny but rotten beneath — and rightly so.

That premium is the whole point. Paying more for honest metal is almost always cheaper than paying less and then paying a bodyshop. The buying guide sets out how this fits alongside the mechanical checks.

Prevention

If your car is sound, the job is keeping it that way, and none of it is difficult:

  1. Store it dry. A ventilated, unheated garage beats a damp one, and a breathable cover beats a plastic sheet every time.
  2. Keep the drain holes in the sills and floors clear. They block with debris, and a blocked drain turns a sill into a bath.
  3. Treat the cavities with a wax-based inhibitor, and repeat it periodically rather than once and forgetting.
  4. Deal with paint chips and bubbles early. A bubble is not a paint fault; it is rust that has already started underneath.

Reproduction panels are increasingly available and increasingly accurate, which has made honest repair far more practical than it was twenty years ago. But prevention remains very much cheaper than a re-shell.
